What Makes a Plasma Cutter "High Power"?

A high power plasma cutter is generally defined as a system with an output of 200 amps or more. At this level, you're not cutting 6mm sheet metal anymore - you're processing 25mm, 40mm, even 50mm plate on a regular basis. The arc is intense enough to pierce through thick steel in seconds rather than minutes.

Here's what that means in practice: a 200-amp system cuts 25mm mild steel at about 2,460 mm/min, while a 400-amp system pushes that to around 850 mm/min on 50mm plate. The cutting speed advantage over oxy-fuel is roughly 3 to 5 times on materials up to 50mm thick-. When you're running a cutting table eight hours a day, that speed difference translates directly to throughput.

We've been integrating high power plasma systems into fabrication shops for a while now. The customers who need these are typically shipyards, steel service centers, heavy equipment manufacturers, and pressure vessel shops. They're not cutting decorative parts - they're cutting structural components that hold things together.

How Different Materials Perform at High Power

Mild steel – This is the primary application. At 200 amps, you're cutting 25mm plate cleanly at about 2,460 mm/min. At 400 amps, you're cutting 50mm plate at about 850 mm/min. The cut edge is clean enough for structural welding. On materials under 20mm, plasma is significantly faster than oxy-fuel - 3 to 5 times faster by some measures.

Stainless steel – High power plasma cuts stainless, but air plasma leaves a nitride layer on the cut edge. For structural work where the edge will be welded and not exposed, it's acceptable. For marine or food-grade applications, that layer needs to be removed. A 400-amp system can pierce 38mm stainless in production, with enhanced capability up to 64mm with argon assist.

Aluminum – The arc tends to wander on aluminum. Higher current helps - at 400 amps, the arc is stiffer and more stable. A high power system can pierce 38mm aluminum with nitrogen shield, and up to 50mm with argon assist.

Copper – Not recommended for regular production. The arc reflects off the surface and is difficult to control. Consumable life is short and cut quality is poor.

Where High Power Plasma Cutter Actually Gets Deployed

Shipbuilding – Cutting hull plate sections. Plasma cutting technology was first adopted by large shipyards specifically because it's more productive and cost-effective than oxyfuel. A 400-amp system on a 3×10m table processes thick plate sections efficiently.

Steel service centers – Processing plate for customers. These shops run their plasma tables 8-12 hours a day, cutting a mix of thicknesses. Downtime is expensive, so 100% duty cycle and reliability are priorities.

Pressure vessel fabrication – Cutting heavy plate with beveled edges for welding preparation. Consistent bevel angles and clean cuts are requirements.

Heavy equipment manufacturing – Mining, construction, and agricultural equipment. Plate thickness is variable - 6mm to 50mm on the same job. High power systems with wide amperage ranges handle the mix.

Structural steel – Building frames and bridge sections. Throughput matters, and cut quality needs to be good enough for welding preparation.

How a High Power System Pays for Itself

Faster cuts – On 25mm plate, a 200-amp system cuts at about 2,460 mm/min. Oxy-fuel on the same thickness is closer to 300-500 mm/min. That's roughly 3-5 times faster.

Less grinding – Cleaner edges reduce grinding time before welding and assembly. Shipyards report cutting post-cut cleanup time by about 70% after switching from oxy-fuel.

Lower outsourcing costs – Companies no longer need to send thick plate cutting to external shops. Keeping the work in-house translates to direct savings and stronger margins.

More jobs per shift – Faster cutting + less rework = more throughput per operator, per shift.

Everything You Need to Know

What thickness can a high power plasma cutter handle?

A 200-amp system cuts 25mm plate at rated speed and can sever up to 65mm. A 400-amp system cuts 50mm plate at rated speed and can sever up to 90-100mm. High power plasma is most effective from about 5mm up to 75mm or even 100mm.

How does high power plasma compare to laser on thick plate?

Fiber laser is faster on materials under 12mm. At 16mm, the speed advantage disappears. Beyond 16mm, plasma achieves faster cutting speeds than laser. Plasma also has significantly lower equipment cost - cutting systems are 2 to 5 times the cost vs plasma.

What's the most common cause of poor cut quality?

Contaminated air. Moisture or oil in the air stream damages electrodes and nozzles quickly. A refrigerated air dryer is essential. The cost typically pays for itself in extended consumable life within 6-12 months.

How long do high power plasma consumables last?

At 200 amps on 25mm plate, a set of nozzle and electrode typically lasts 400-800 starts. Silver-based electrode technology can double consumable life compared to standard copper electrodes.
