Standard flame cutting involves a gas torch, typically using oxygen and acetylene, to heat steel to the point of burning. While effective for thick steel plates, it's a slow process and leaves a significant heat-affected area. The steel expands from the heat and can warp as it cools. For substantial materials, flame cutting is the preferred method, but it's less ideal for thinner stock.

Plasma cutting is a much faster alternative. It employs an electrical arc to produce plasma, which is gas heated to an intense 25,000°C, instantly melting the steel. A blast of air pressure then clears away the molten metal. This method eliminates preheating time and minimizes heat transfer to the surrounding material, resulting in less distortion. For steel up to roughly 30mm, plasma cutting is both faster and produces a cleaner result than flame cutting.

Here's how metal cutting actually works

Here's how it works: Compressed air enters the torch, and an electrical arc turns it into plasma, reaching temperatures around 25,000°C. This superheated plasma melts the steel, and then a powerful blast of air clears away the molten metal.

The true brilliance is in the CNC. The torch is mounted on a gantry system that spans the cutting table. It moves along the X and Y axes using stepper motors and rack-and-pinion gears. Your design file from CAD software (DXF or DWG) is sent to the controller, which converts it into instructions for movement.

What's the best way to keep the torch height consistent on uneven plate?

The auto torch height controller is your answer. But it needs calibration. Set it up on a flat piece of scrap first – you want the torch tip about 1.5–2mm above the plate at its lowest point. Then test it on a wavy piece. If the torch bounces or drops too slowly, adjust the THC sensitivity setting in the CNC control. I've seen shops run without this calibrated properly and wonder why their cuts vary.

I'm cutting stainless steel and the edge discoloration is bad. How do I fix it?

Stainless steel reacts to heat. The discoloration (heat tint) is normal, but if it's excessive, your gas pressure is too low or your feed speed is too slow. Try increasing speed by 10–15% or checking that you're using the right gas – nitrogen or a nitrogen-hydrogen mix works better than air for stainless. Air produces more oxidation.

How do I know when it's time to replace the consumables?

Look at the cut quality. If the arc starts wandering, if the cut becomes uneven, if there's excessive dross that you haven't seen before – it's time. Also check the nozzle visually. If the orifice is oversized or deformed, replace it. The electrode should have a flat spot about 1.5–2mm wide – if it's wider than that or pitted, replace it. And always replace both at the same time – they wear together.
